Back then, the conversation was all about bold colors, sleek shapes, and that “wow” factor that makes a shopper reach for your item instead of the one next to it. But around 2018, something shifted. More and more of our clients—many of whom were launching eco-friendly skincare, zero-waste pantry goods, or sustainable apparel—started asking a question no one had really asked before: can our packaging be green, but still work as hard as traditional packaging? Packaging Design

That’s the question we’ve spent the last six years answering, and it’s not as simple as swapping plastic for cardboard. Eco-friendly packaging design requires balancing three non-negotiables: product protection, consumer experience, and environmental impact. As a packaging design supplier who’s worked on over 120 sustainable product launches, I’ve learned that the best eco packaging doesn’t just check a “recyclable” box—it’s intentional at every step of the process. Let me walk you through what that actually looks like, from initial concept to final production.

First, start with the product, not the packaging. Too many brands design their product first, then slap on sustainable packaging as an afterthought. That’s a mistake. For example, a client of ours launched a line of cold-pressed plant-based juices a few years ago. Their first go at packaging was a thin, 100% recycled plastic bottle that leaked during shipping. We didn’t just swap in a thicker bottle—we worked with them to redesign the juice’s recipe to have a longer shelf life, so we could use a rigid molded fiber container instead. The result? The container is 100% compostable, uses 70% less material than the original plastic bottle, and cuts shipping damage by 85% because molded fiber is naturally shock-absorbent. That’s the key: eco design isn’t about minimizing plastic alone—it’s about eliminating the need for excess material by aligning packaging with the product’s actual needs.

We also rely on life cycle assessment (LCA) tools here, because “eco-friendly” isn’t a one-size-fits-all term. An LCA lets us calculate the environmental impact of a packaging material from raw material extraction to end-of-life. For a client making small-batch organic snack bars, we ran LCAs on three options: recycled cardboard, molded sugarcane pulp, and recycled aluminum. The cardboard had the lowest carbon footprint, but it required a plastic liner to keep the bars fresh. The liner’s impact canceled out 60% of the cardboard’s benefits. The aluminum? It’s infinitely recyclable, but mining bauxite (aluminum’s raw material) has a high water impact. We landed on a uncoated, recyclable paperboard that we treated with a water-based barrier instead of plastic. No liner needed, 100% recyclable, and the LCA showed a 40% lower carbon footprint than any other option. That’s the science part—LCAs prevent us from falling for greenwashing, which is a huge pain point for both brands and consumers.

Next, think about the consumer’s end-of-life. A lot of brands think “recyclable” is good enough, but only 9% of plastic is actually recycled globally, and even cardboard often gets contaminated with food waste, making it un-recyclable. So we design packaging that consumers can easily reuse or compost, no extra steps required. For a zero-waste personal care brand that makes solid shampoo bars, we designed a packaging system that doubles as a storage container. The shampoo bar slides into a rigid cardboard tube with a reusable silicone lid. Consumers can either recycle the cardboard tube when it’s empty, or refilled it with new bars from the brand. We also added small, printed instructions on the tube—no jargon—telling customers exactly how to compost the tube (it’s made from uncoated paper) or recycle the silicone lid, which can be melted down and reused in other products. A test we ran with 500 customers showed that 78% reused the tube at least three times, compared to just 22% who would have thrown away a traditional single-use shampoo bottle.

Another big mistake brands make is overcomplicating eco packaging. We’ve seen brands launch packaging with three different types of materials for a single product, just to hit a “zero waste” claim, but that makes it impossible for consumers to recycle. For a client that sells loose-leaf tea, we initially proposed a box with a paper outer shell, a compostable inner bag, and a cardboard insert to hold the tea tins. The client loved the idea, but when we tested it with a local recycling center, they told us the mix of materials meant the whole thing would go to a landfill. We reworked it: now the tea tins are nested in a single, rigid cardboard box, and the tea leaves come in a recyclable paper bag with a compostable tag. No mixing materials, no extra steps. The result? Recycling rates for the packaging went up from 12% to 91% after the redesign.

That’s not to say there’s no room for innovation. We’ve worked with clients on experimental materials that are actually viable, not just trendy. For a clothing brand that makes organic cotton tees, we tested a mushroom-based mycelium packaging insert for shipping. Mycelium is grown from mushroom roots, it’s fully compostable, and it takes 28 days to break down in a home compost pile—faster than cardboard. We worked with a small mycelium farm to tailor the insert’s shape to the tees, so it fits perfectly and doesn’t shift during shipping. The only catch? It was more expensive initially, so we helped the brand offset the cost by marketing the mycelium insert as a “free growing gift to the planet” instead of a cost. Sales went up 15% because of the eco angle, and the brand now sources mycelium inserts for all its products.

We also pay attention to transportation, because shipping is a huge part of a packaging’s environmental impact. That means designing for efficiency: the more packages you can fit on a single pallet, the lower the carbon footprint per item. For a client that sells small organic pet treats, their original packaging was a tall, narrow bag that only fit 1,200 bags on a standard pallet. We redesigned the bag to be shorter and wider, so they can fit 1,800 bags on the same pallet—33% more. That cut their shipping carbon emissions by 22% annually, because they need fewer trucks to move the same number of products. It’s a small change, but it adds up over thousands of shipments.

Now, let’s talk about common myths we hear from brands. The first is that eco packaging has to look “crusty” or unpolished. We designed a line of packaging for a premium organic wine brand, and they wanted to keep the luxury feel of their product. Instead of a plain cardboard box, we used FSC-certified (Forest Stewardship Council) cardboard with a matte, water-based print, and a soy-based ink label that looks identical to their original glossy, plastic-labeled packaging. Consumers couldn’t tell the difference in a blind test, and the wine brand’s sales stayed the same, while their plastic use dropped by 90%. Another myth is that eco packaging is too expensive. When we do a full life cycle cost analysis, eco packaging often ends up being cheaper long-term: lower shipping costs, less waste from damaged products, and consumers will often pay 10-15% more for products with transparent sustainable packaging.

One of the most important parts of what we do is collaboration. We don’t just sit in our studio designing packaging in a vacuum—we work with clients from the very first product concept, not after. A few months ago, we worked with a startup that makes plant-based pet food. They were planning to use a heavy plastic bag for their dry kibble, but we suggested switching to a lightweight, recyclable paper bag with a small, water-based window so customers can see the kibble. We also worked with a local waste management company to make sure the bag is accepted in all curbside recycling programs. Now, the startup’s packaging is 100% recyclable, uses 60% less material than the original plastic bag, and their customers say the window makes it easier to check if the food is fresh.

Greenwashing is still a big issue, though, and we make sure our clients avoid it by being transparent. Any packaging design we create comes with a full LCA report, a clear end-of-life instruction, and no vague claims like “eco-friendly” or “sustainable” without proof. We also help brands communicate their packaging’s impact to consumers: instead of a tiny “recyclable” symbol on the bottom, we put a 1-inch label on the back of the box that says “This box is made from 80% post-consumer recycled cardboard and can be recycled in your curbside bin—no extra steps needed.” Consumers trust that, and it builds loyalty.

At the end of the day, designing eco-friendly packaging is about respect—for the product, for the consumer, and for the planet. It’s not a trend, it’s a responsibility. Every packaging design we create, we ask ourselves: would this make sense in 10 years? Will it still protect the product? Will it be easy for someone to recycle or compost when they’re done with it? Will it leave less of a mark on the environment than the alternative?

If you’re a brand making eco-friendly products and you’re looking to redesign your packaging to be smarter, more sustainable, and still work for your customers, let’s talk. We’ve worked with small startups and large established brands alike, and we tailor every design to your product, your budget, and your goals. We don’t do one-size-fits-all solutions—because eco design is personal to every product.

Crystal Oud Burner References

Ellen MacArthur Foundation.
